Manufacturing process: what needs to be prepared and how to assemble the parts?

After printing out the drawings, take your child’s measurements and make the necessary changes to the diagrams - this is how you will have your own children's version suit. Then print it again, but with the required dimensions.

Paper for making a suit must be taken with a density of at least 160 g/m2. Experienced cosplayers advise taking not even cardboard, but very thick Whatman paper. You will also need:

  • a good sharp cutter or utility knife;
  • special cutting mat;
  • awl;
  • glue and glue gun;
  • scissors;
  • epoxy resin (rubber gloves and a respirator are also needed when working with resins);
  • acrylic paints (red and gold);
  • transparent plastic;
  • sandpaper.

So, start making your own costume.

  • The helmet is made first. To do this, print out the helmet drawings and cut out all the details. Then carefully start gluing them together (assemble them like a regular helmet). All elements are marked with numbers, so you need to glue them together very carefully (the back of the mask, which will be removed, does not need to be glued).


  • After you have finished making the helmet, it will need to be coated with a special two-component glue(epoxy - resin plus hardener). Secure all elements of the helmet with reverse side using regular office clips and cover it with glue. Observe correct proportion so that the product then dries and is suitable for use. Some people use polyester resin rather than epoxy, but it has a very strong and toxic odor and takes a long time to dry.

  • Then reinforce the inside of the helmet with fiberglass (cut the material into small strips and glue it in several layers inside the product) and cover it again epoxy glue on both sides. When everything is dry, sand the helmet until it looks like a cast one.

  • Then the product must be painted. Since you need to use two colors, you will have to cover with tape those places where it is supposed to be painted with a different color (paint it red, leave those areas where it should be gold and vice versa).

  • You will have to do the back part separately (do the same thing - cover it with glue, secure it with fiberglass, sand it, paint it). The ears on paper are just round, but you can make them out of wood and then glue them to the helmet. To remove and put on the helmet, you can use magnets or a simple manual mechanism (an option with Velcro is also possible).




  • In the same way, collect the neck, chest, back, shoulders, arms, legs and other parts of Iron Man's body. Try them on regularly to make sure the sizes are correct. When painting, be sure to ensure that no gaps or gaps appear.
  • Doing general assembly parts, give them mobility. A glue gun will be very useful for this, and you will also need elastic bands (mostly wide ones, and narrow ones for the hands) and plastic snap hooks for large parts.

  • If you have the desire and opportunity, you can make luminous elements. To make Iron Man's chest glow, glue a battery-powered LED night light into it, and you can use a flashlight for the hands (just saw off the unnecessary part so that it can be easily integrated). If you place a mouse button on the side of your index finger, the wearer of the suit can easily turn on the glow whenever he wants.
  • The eyes are made using LED lights. You will also need a switch, batteries and wires. Cut two pieces of clear plastic in the shape of the eyes and place the lights just below the eye holes.



A little simpler option‒ this is to create a mask from papier-mâché using the same principle, and cut the costume itself and sew it from fabric (yellow or golden turtleneck/jacket and pants, and the rest of the details are red: vest, panties, gloves, knee socks, shoes). The LE team was responsible for creating all of Tony Stark's suits, starting with the first Iron Man, and after completing the trilogy, they decided to blog about the difficult but exciting process creating one of the most popular superheroes of our time.

Each costume begins with a design that comes from Ryan Meinerding, Phil Sanders, and the team at Marvel Visual Development. Once the design has been agreed upon throughout all stages of production, it is our turn to bring it to life and make sure the actors fit into the costume. Each model is built in a 3D modeling program, detail by detail. But how do we fit Robert Downey Jr. or Don Cheadle into a 3D model? It's easy - we scan the actors to create their own 3D model! This way we will get their exact proportions and be able to create a suit to their size. We can take a digital Downey and place it inside the suit to see where it will stick out of the mold and vice versa. Then it's just a matter of adding a few changes to create a cozy metallic suit. Mmm...comfort.

It's funny, but not all parts of the final costume are made of metal. In fact, they are made of completely different materials, such as fiberglass, plastic and silicone. In addition to making the costumes look as metal as possible, our goal is to make them as comfortable as possible for the actors inside. The costume shouldn't look awkward, and the actor inside shouldn't look awkward. He must provide complete freedom of action and comfort so as not to interfere with the actor’s performance. Then, each piece of the suit is 3D printed and sent to our workshop for casting.

Once we've decided what material we'll be making each piece from, it's time to paint and get them ready for filming. This is quite a tedious process considering the amount of materials involved. Various materials react differently to paint. This can cause a lot of trouble, because they all need to look like a single whole, and not like pieces put together. Luckily, our paint wizards know what to do with this, so we leave the suit in their capable hands.

We need to carry out fitting tests throughout the entire production process. Mannequins are great for visualization, but it is very important for us to know how the suit will react to movement. Unfortunately, actors cannot come to us at the first call, as they have more important things to do. Luckily for us, we have several volunteers on our team for costume fittings. Who wouldn't want to be Iron Man, even if just for a few minutes? These fittings are very important because they allow us to measure the comfort level and ease of movement of each suit. Additionally, we can see if the suit will experience a lot of wear and tear from parts rubbing against each other, and we can also detect if there are places in the suit where the actor's body will be visible.

Not only are we dressing Tony Stark, but we've also proudly provided several replicas of his previous Hall of Armor costumes. Since these costumes do not need to be worn, they can simply be hollow stage props. Besides, as sad as it is to say, these beauties had to contain explosives to create one of the largest action sequences, where Tony's entire armory was destroyed. Sometimes it's very sad to see our work in pieces, but deep down...it's pretty damn cool.

One of the most popular superheroes is Tony Stark, walking on TV screens in a highly modern and technological iron suit, which is not afraid even of tank shots. Of course, you can’t make an armored suit at home, but you can create an outfit similar in appearance at home.

Pepakura - modeling various paper shapes. In our country, this technique is only gaining popularity, but abroad it already has many admirers.

So let's begin:

  1. When the sheets are printed, we cut out absolutely all the details along the lines. There shouldn't be anything complicated about this. Once the parts are cut out, you need to find the fold lines and draw along them ballpoint pen so that they bend well. This shouldn’t be difficult either, because if you open the Pepakura program with the drawings installed, you can see the places that need to be bent (you can also change the dimensions there). On the printed drawing they will be indicated by dotted lines. It’s also very convenient that everything will be numbered there, and you just need to connect all the objects cut out in a certain sequence by number. For this we use good glue.
  2. We connect all parts of the drawing until the components of the costume are completely glued together. When the parts are ready, it is necessary to use glass cloth or fiberglass, as well as epoxy glue. On the back side of the suit we coat the cardboard very well with glue, and then apply 1 or 2 layers of fiberglass there. The result should be a very hard part that will not lose its shape even if it accidentally falls.
  3. This process will be very long, and therefore you should be patient. It is better to do all work with glue on the balcony or outdoors because the smell is from epoxy composition will be very unpleasant and will cause a lot of trouble for the household. Until the polishing stage has arrived, you need to try on all the details and adjust them to your liking, if necessary.
  4. After strengthening, you need to let the parts dry. Make sure all components are solid. Now we use ordinary plaster or car plaster. To begin with, you can use construction, and then last layer After polishing, apply automotive grade to give additional strength to the product. Start applying plaster to parts of the costume in several thin layers. Expect each layer to dry thoroughly.
  5. Now we use very fine sandpaper and sand all the components. There should be no unsightly corners or bulges. It is also better to do all sanding work outside, because if you do it inside the house, soon all the furniture and carpets will be covered with dust.
  6. When all the material has been sanded, you can take car putty and apply the final layer with it. Wait for it to dry, then apply sandpaper again. Make sure that all parts are even.
  7. You can move on to painting. To do this, it is advisable to use red and yellow paint in cans. The color is chosen to be similar to Ironman's color.
  8. Tony Stark's reactor on this suit will be much easier to make than on a child's one. To do this, just buy a small strip of LEDs and attach a switch with a battery to it. All this must be attached with glue to the hole, which is specially installed on the bib. Cover the top of the reactor with transparent white plastic, which can be obtained by cutting large capacity for water. Any hardware store has one.
  9. Now comes the stage of assembling the costume. In order to fasten all the elements, you need to use special tapes that can be bought on the Internet. They are sold in large reels. Such ribbons can often be seen on bags that are sold for guys. It is these ribbons that they throw over their shoulders. You will also need a lot of fastex. These are like this connecting elements, which help hold the two parts of the suit together. Fastexes are attached to tapes. But the tapes themselves must be secured between the parts using good glue. The costume should not be too heavy, and therefore it can be easily attached with glue, and the parts should not come off.
